Smart Metal Additive Manufacturing: Processes, Modeling, and Intelligent Design

This course centers on metal additive manufacturing (AM) with a strong emphasis on AI-enabled processes, physics-based modeling, and intelligent design. Students will study major metal AM processes--including laser powder bed fusion (LPBF), electron beam melting (EBM), laser directed energy deposition (DED), wire arc additive manufacturing (WAAM), binder jetting, and field-assisted laser triggered AM--and examine how AI augments in-situ monitoring, defect detection, process optimization, and structure design. The course integrates multiscale modeling with AI-accelerated simulation, surrogate modeling, and data fusion, enabling efficient prediction of process-structure-property relationships. AI-guided materials discovery and structure design, including topology optimization and generative design, are introduced as emerging tools to expand the design space beyond traditional approaches. Through case studies, computational exercises, and exposure to current research, the course highlights the frontiers of AI-driven smart manufacturing in metal AM.
